What counts as a mailer or postal box?

A mailer box is a one-piece folding box that travels on its own, with no outer carton. The usual design has a lid hinged at the back that tucks into the front, and side walls that roll over for double thickness.

Postal boxes are the broader family. They include end opening boxes, side loaders and crash-lock styles, all sized for the post. This range also holds paper and film mailing bags for goods that do not need a rigid box.

Everything here folds or lies flat until you need it, which saves space at the packing bench. Each order is cut to your own size, so there is no picking the nearest stock box and filling the gap.

For the classic tuck front style that most shops start with, see our custom printed mailer boxes page.

Who orders mailer boxes?

Mailers are the box of choice for anyone selling online. They arrive on the doorstep looking finished, and the customer opens them like a present rather than cutting through tape.

Subscription brands, cosmetics sellers, clothing labels and gift shops order most of them. Publishers and agencies order flatter styles for books and press packs. Our media mailer boxes for PR kits are popular for launches.

Many start with a plain kraft mailer and add a printed logo once sales settle. Your size and board stay the same, so the switch only needs new artwork and a fresh proof.

  • Online shops posting orders every day
  • Subscription boxes sent on a monthly cycle
  • Clothing labels sending folded garments
  • Agencies building influencer and press packs
  • Publishers mailing catalogues and books
  • Makers posting candles, soap and ceramics

Box, bag or padded mailer?

A box gives shape and stacking strength. Choose one for anything that can crush, scratch or break, and for orders where presentation matters.

A paper or film bag is lighter and flatter. That can drop a parcel into a smaller postage band, which adds up over hundreds of orders. Soft goods such as T-shirts and knitwear travel well in a bag.

Padded paper mailers sit in between. They suit small, firm items that need a little cushioning but not a box. Our padded paper mailers lined with paper page explains how the cushioning layer works.

How do the closures differ?

The way a mailer closes affects how fast you can pack it and how it feels to open. Pick the closure first, then the board and print.

Tuck front lids need no tape. Ear locks add two small tabs that hold the lid shut more firmly. Self seal boxes have a glue strip under a liner, so you peel and press. Our self seal mailer boxes with a glue strip also come with an optional tear strip for opening.

Bags close with a peel and seal flap. Reusable mailers carry a spare strip so the customer can send a return in the same bag.

  • Tuck front: quick, tidy, no tape
  • Ear lock: firmer hold for heavier goods
  • Self seal: fastest on a busy bench
  • End or side opening: slide goods in
  • Peel and seal flap: for paper and film bags

Sizing a mailer so it posts cheaply

Mailers work best when they fit closely. Measure the goods, add a few millimetres for tissue or an insert, then send us the three inside measurements.

Height matters most for postage. A box that is 10 mm too deep can move into a dearer size band and cost more on every order. For tiny goods, our small mailing boxes for compact goods keep parcels slim.

For bags, give the flat width and length. Allow for the thickness of the goods, since a bag loses usable size as it fills.

If you sell in several sizes, try to fit two or three products into one box size. Fewer sizes mean longer runs, which lowers the price of each box.

Board choices for mailer boxes

Most mailers use single wall E flute, about 1.5 mm. It folds sharply, prints cleanly and keeps the box light. B flute, about 3 mm, suits heavier goods or bigger boxes.

For glass, ceramics and heavy gift sets, a double wall BC mailer at about 7 mm gives far more crush resistance. Our fragile item mailers for breakables combine thicker board with inner support.

Kraft and white liners are both available. White shows colour print brighter, while kraft suits a single ink on a brown, natural surface.

Printing inside and outside a mailer

A mailer is often the first physical contact a customer has with your brand. Printing the outside makes the parcel easy to spot on the doorstep, and printing the inside gives a moment of surprise when the lid lifts.

Leave it blank, use one or two inks, or go full CMYK, on either face. Finishes such as matte or gloss lamination, spot UV and foil add a premium feel. See our double sided printed mailers for ideas on using both faces.

Every job gets a free digital proof first, and a designer will tidy up the layout free of charge.

Mailer mistakes that cost money

The most expensive mistake is a box that is slightly too large. It needs filler, looks loose when opened, and may cost more to post. Measure twice before you order.

Another is choosing a heavy board for light goods. E flute is enough for most cosmetics and clothing, and it keeps the parcel weight down.

For multi-item kits, a loose box lets pieces knock together. A cut-out insert stops that. Our mailer boxes with fitted inserts are made with the insert sized to each item.

Last, think about the unboxing order. Put the thank-you card or leaflet on top so it is the first thing seen, not something found later at the bottom of the box.

How to order mailer and postal boxes

Begin with the quick form near the top, or use Design Your Box to see your logo on a mailer before you send it. Clothing labels that expect returns often begin with our reusable mailers with a return strip.

  1. Choose the mailer style from the table.
  2. Measure your goods and add room for any tissue or insert.
  3. Pick the board, or ask us to suggest one.
  4. Choose the print and finish for the outside and inside.
  5. Send your logo file, or ask a designer to set it out.
  6. Approve the free digital proof.
  7. Allow 4–6 business days to make and 2–3 business days for tracked delivery.

Packing a mailer box neatly

A neat mailer starts with the box folded square. Press each crease firmly before you load it, so the side walls stand straight and the lid closes flush.

Wrap the goods in tissue or place them in the insert, then lay any leaflet on top. Close the lid by tucking the front flap fully in. If it bulges, the box is too shallow or the goods are packed too high.

Label the parcel on the lid, away from the tuck flap, so the label does not tear when the customer opens it.

  • Fold along every crease before loading
  • Use tissue or an insert, not loose filler
  • Lay printed inserts on top
  • Check the lid closes flat
  • Place the address label clear of the opening

Paper and film mailing bags

Not every order needs a box. Kraft paper mailers are flat paper bags with a seal strip, and they suit clothing, books and prints. Padded paper mailers add a cushioning layer inside.

Compostable mailers swap normal polythene for a film that can be composted. We name the film and the disposal advice on the quote. Our kraft paper mailers for soft goods are the simplest all-paper option.

Bags are sized by their flat width and length. They print well in one or two colours, and full colour is available on paper styles.

Mailer and Postal Boxes: questions

12 answers
What is the difference between a mailer box and a postal box?

A mailer box usually means the one-piece tuck front style with a hinged lid. Postal box is a wider term covering any box built for the post, including end opening and crash-lock styles.

Do mailer boxes need tape?

Tuck front and ear lock mailers close without tape. Self seal boxes use a built-in glue strip, so tape is not needed there either.

Which board is best for a mailer box?

E flute at around 1.5 mm suits most light goods. B flute at around 3 mm, or BC double wall at around 7 mm, is better for heavier or fragile items.

Can I print inside a mailer box?

Yes. Print can go inside, outside or on both faces, from a single ink up to full colour.

Are paper mailers strong enough for books?

Kraft paper mailers suit paperbacks and soft goods. For hardbacks or collectable copies, a side loading mailer or a padded paper mailer gives more protection.

What is a reusable mailer?

It is a mailing bag with a second seal strip. The customer opens it, then uses the spare strip to send a return in the same bag.

How are compostable mailers disposed of?

They are meant to break down when composted under the right conditions. Your quote states the film used and how it should be thrown away.

How much do mailer boxes cost?

From £0.25 each. We work out the real number from your size, board, ink and run length, and put it in writing.

How quickly can I get mailer boxes?

Making starts on proof approval and runs 4–6 business days. The tracked shipment adds 2–3 business days.

Do you deliver mailers to every part of the UK?

Yes. Mailers ship free and tracked to England, Scotland, Wales and Northern Ireland.

Can inserts be added to a mailer box?

Yes. We cut corrugated or card inserts to hold each item in place, sized to your products.

What if my mailers arrive misprinted?

Email us pictures inside 10 days of delivery. Any mailers that are misprinted, damaged or faulty get remade or refunded.
